Engineered for the rigorous standards of high-volume Costco environments, this premium pallet display showcases structural innovation, value engineering, and manufacturing efficiency for the Desserts on Us "Laceys" brand. From the client's original project brief, flawlessly netting a standard 40"x48" club store pallet configuration was an absolute, non-negotiable requirement. The resulting architectural foundation features an advanced stackable interlocking system, where integrated vertical legs lock seamlessly into the base of the unit above it to ensure absolute structural alignment and safety on the retail floor. The structural layout features fold-in sides utilizing precision perforated rolls that meet within a strict ⅛" industry tolerance, ensuring all product tubs sit completely flat and at a uniform height when on display.
When the client transitioned their product packaging from traditional round plastic tubs to square tubs, the challenge was to accommodate an entirely new product configuration without abandoning the highly successful original box design or sacrificing the exact 40"x48" footprint. To preserve the existing outer box architecture and avoid costly new tooling, a low-cost, retrofitted internal divider system was engineered. Crafted from high-strength 44C ECT stock, this added divider acts as a critical weight-bearing asset, directly absorbing and distributing the downward vertical load of overhead units to prevent product sagging and structural compression.
The internal nesting architecture was achieved using a clever, tool-free component system: a simple scored pad with two precision-cut slots, combined with two interlocking slotted pads inserted at opposite ends. This modular inset successfully met strict manufacturing machine specs, bypassing secondary tooling expenses entirely. The resulting optimization seamlessly executes the client's new square tub layout and box-count vision while perfectly maintaining the mandatory pallet footprint and preserving the integrity of the original display design.
